1 · Total Land Area Estimate

The absolute minimum viable land area for a single-line IV (BFS) bottle plant, operated on a logical linear flow with a single-story building, is:

≈ 4,500 m² (≈ 48,400 ft² · ~0.45 ha)
Recommended site purchase: ~5,000 m² (70 × 70 m) to absorb setbacks, truck court, generator, ETP and fire access.

How it's derived

Building gross ≈ 1,908 m². At a 40% site-coverage cap, the building needs ≥4,750 m² of land. Netting a realistic truck court, generator pad, ETP and fire-access ring brings the floor to ~4,500 m², with ~5,000 m² advised.

Single-story logic

Vertical stacking of cleanrooms is avoided — it compounds HVAC load and contamination risk. One story keeps the footprint honest and the flow simple, which is the compact choice for this capacity.

Scaling note

This figure anchors one BFS line (~10–20M 500 ml bottles/yr). Output was not stated by the client; give us the target annual capacity and we re-scale the land, building and utility matrices 1:1.

3 · Site Plan

Proposed 70 × 70 m envelope. The building sits centrally with a truck court on the dispatch side and external services (generator, ETP, water tank farm) pushed to the perimeter so they don't consume the building footprint.

4 · Spatial-Efficiency Recommendations

How to keep the footprint at the absolute minimum while preserving a logical production flow:

  1. Linear single-story flow: Receive → RM store → WFI → BFS cleanroom → Sterilization → Packaging → FG store → Dispatch. No backtracking, no cross-contamination corridors.
  2. Mezzanine the utilities (HVAC, compressor, chiller, electrical) over the clean core — pulls ~180 m² off the ground footprint.
  3. High-bay racking in the warehouse (7–9 m clear) instead of spreading storage horizontally — the single biggest area saver.
  4. RABS over full isolator for BFS to shrink airlock/gowning volume while holding Grade A at the fill point.
  5. Co-locate WFI next to the clean core to shorten the distribution loop and pipe runs.
  6. Push ETP, generator and bulk tank farm external (perimeter) so they don't eat the building.
  7. Prefab / modular cleanroom shell to speed delivery and tighten tolerances.
